  • EFFICOMP (Efficient Composite Parts Manufacturing) project has now completed its lifetime. The three years of the project were dedicated to the development of efficient processes and efficient certification tools for the fast-track cost-effective composite aircraft of the future. The EFFICOMP project analyzed the requirements, the curing cycles and the long process times that composites have today mainly due to the intensive utilization of autoclave processes to manufacture them. Furthermore, new requirements coming from composite material specificity such as lightning strike and sparking were taken into consideration. From these inputs, new efficient processes capable of high rate production at low cost were proposed, helping avoid investment in many autoclaves. In particular, the EFFICOMP concept includes:

An Advanced Ply Placement process, that uses a new fully automated robot programming, enabling the trajectories to be calculated, visualized and easily adapted. This resulted to a process that is much faster, easier and more intuitive to use.

An assembly process for joining the thermoset composite flat skin and thermoplastic composite omega stiffeners of a stiffened panel was also developed. Ultrasonic sequential spot welding was used to assemble the two parts, which is a very fast and cost-effective process. This research provided guidelines for the successful welding of the validation element, revealed the potential that the ultrasonic welding has to replace the traditional mechanical fastening and provided valuable information about future roads for disassembly of welded components.

The Hybrid Mold Tempering (fluid- & convection-based) combines 2 tempering processes and offers the possibility to carry out production cycles of CFRP structures much more efficiently and faster. The result of this investigation is that the water-tempered processes can shorten the standard tempering process in the autoclave by about 10 hours. Furthermore, a much more effective and faster manufacturing process leads to shorter plant occupancy times and saves valuable resources and thus costs.

The Cost Analysis in the EFFICOMP project was performed based on the standards for environmental management from ISO-14040, ISO-14043, and ISO-14044 to serve the technical and societal objectives of Flightpath 2050 “Europe’s vision for aeronautics” and ACARE 2020. The analysis includes methods and applications for the system boundary definitions, process modeling, data collection, cost analysis, and benefit assessment. The capability of assessing novel technologies in the early development phase have been enhanced for the cost analysis and prepared to cover further technical and societal relevant impacts but also environmental impacts.

The major benefit of the EFFICOMP project will lead to a more holistic approach regarding the out of autoclave methods and advance the latest scientific data for the increased utilization of the models, enabling the reduction of ticket prices, shipments and cargos.

For more information and updates please visit the EFFICOMP website.

  • The FUCAM project has recently completed its 36-month duration, which was marked with the project’s two final meetings that were held in Tokyo, Japan and in Brussels, Belgium on January 2019 and on March 2019, respectively. The main aim of both events was to showcase the cutting-edge future cabin solutions developed during the three-year span of the project, meeting the needs of the Japanese and Chinese markets. Among the developed concepts presented, participants could get an overview of the activities and insights in the scouting on future technologies and passenger & market research. Highlight of these event was an impressive demonstrator of the FUCAM conceptual cabin interior design, that was presented in detail to the participants by the FUCAM experts.

By the end of the project, the partners successfully analyzed the user requirements of the airlines and passengers in the key markets of Japan, China and South-East Asia. In parallel, they established a panorama of the innovative cabin technologies emerging in Europe and Japan. From these inputs, a cabin concept was composed providing innovative high density seat layouts and dedicated seat solutions on the main deck, combined with extra offers on the lower deck. In particular, the FUCAM concept includes:

A business traveler seat that focuses on efficiently meeting the preferences and the essential needs specific to short and medium range flights, along with light and simple structure to achieve benefits such as lighter weight and increased pitch, while providing an excellent travel experience.

A bench-style economy seat with light structural solutions, along with features providing comfort and convenience to the travel experience. This includes a wider middle seat usable for example by single passengers, families or able to provide comfort to people of stature. This wider middle seat may be occupied by three adult persons or two persons of size or even a family with two small children. This concept provides increased seat pitch with measures to prevent decreasing the level of comfort.

Utilization of unused cargo space for a lower deck lounge space, improved lavatory experience, and modular immersive experience containers providing novel passenger experiences that create ancillary revenue and support airline brand superiority along with cobranding and collaboration opportunities with desired brands.

For more information on the project, please visit the FUCAM website and the FUCAM dedicated videos.

  • Prof. Robert Mines, former Industrial Advisory - Officer of the EASN Asssociation, has been doing research into 3D printed microlattice structures for over 15 years. He has now bundled his knowledge on 3D printed microlattice structures into a book published by Springer, with title: “Metallic Microlattice Structures: Manufacture, Materials, and Application”.

This work reviews the current state of the art in metallic microlattice structures, manufactured using the additive manufacturing processes of selective laser melting, electron beam melting, binder jetting and photopolymer wave guides. The emphasis is on structural performance (stiffness, strength and collapse). The field of additively manufactured metallic microlattice structures is fast changing and wide ranging, and is being driven by developments in manufacturing processes. This book takes a number of specific structural applications, viz. sandwich beams and panels, and energy absorbers, and a number of conventional metallic materials, and discusses the use of additive manufactured metallic microlattice structures to improve and enhance these structural performances. Structural performances considered includes such non linear effects as plasticity, material rupture, elastic and plastic instabilities, and impact loading. The specific discussions are put into the context of wider issues, such as the effects of realisation processes, the effects of structural scale, use of sophisticated analysis and synthesis methodologies, and the application of existing (conventional) structural theories. In this way, the specific discussions are put into the context of the emerging general fields of Architectured (Architected) Materials and Mechanical Metamaterials.

Prof. Mine's book is, therefore, a very timely introduction for engineers looking deeply at the potential for real change that 3D printing could bring to business. The book "Metallic Microlattice Structures: Manufacture, Materials, and Application" is available for your library through the Springer Store.
